He may have tried shipping from the PO's automated mailing center - I had a few cards returned to me in the past because I entered them as "envelopes" instead of "packages." Apparently, if an envelope is over a certain size, you have to put it in as a package.
Not sure if this is the case in your situation, or not, but thought I'd throw it out there.
